Friction stir welding FSW is now extensively employed in the aluminium using industries for joining and material processing applications. The technology has gained increasing interest and importance since its invention at TWIalmost 16 years ago. The paper will introduce a number of variants of FSW and describes some of the feasibility work that has been carried out to develop 'bobbin stir' welding for welding 25mm thick aluminium alloy material. The basic principle of conventional rotary friction stir welding FSW is shown in Figure 1.

Friction stir processing

Friction stir processing FSP is a method of changing the properties of a metal through intense, localized plastic deformation. When ideally implemented, this process mixes the material without changing the phase by melting or otherwise and creates a microstructure with fine, equiaxed grains. In friction stir processing FSP , a rotating tool is used with a pin and a shoulder to a single piece of material to make specific property enhancement, such as improving the material's toughness or flexibility, in a specific area in the micro-structure of the material via fine grain of a second material with properties that improve the first. Ma [6] Friction between the tool and workpieces results in localized heating that softens and plasticizes the workpiece. A volume of processed material is produced by movement of materials from the front of the pin to the back of the pin. During this process, the material undergoes intense plastic deformation and this results in significant grain refinement.

This process overcomes many of the problems associated with traditional joining techniques. Initially friction stir welding was confined to relatively soft materials such as lead, zinc, magnesium and a range of aluminum alloys. More recently, copper, titanium, low carbon ferritic steel, alloy steels, stainless steels and nickel alloys have been welded.

Friction Stir Welding: Processes and Recent Developments

The welding process is promoted by the rotation and translation of an axis-symmetric non-consumable tool along the weld centerline. Thus, the FSW process is performed at much lower temperatures than conventional fusion welding, nevertheless it has some disadvantages. LAFSW is studied firstly to demonstrate the weldability of aluminum alloy using that technique. Secondly, process parameters, such as laser power and temperature gradient are investigated in order to evaluate changes in microstructure, micro-hardness, residual stress, and tensile properties. Once the possibility to achieve sound weld using LAFSW is demonstrated, it will be possible to explore the benefits for tool wear, higher welding speeds, and lower clamping force. FSW offers significant benefits over conventional joining processes so it has attracted attention as a solid state bonding method with low heat input and has become widespread as a lap joint technique to weld together aluminum alloy sheets [ 1 ].

In particular, it can be used to join high-strength aerospace aluminum alloys and other metallic alloys that are hard to weld by conventional fusion welding. Friction Stir Welding and Processing

This book lays out the fundamentals of friction stir welding and processing and builds toward practical perspectives. The authors describe the links between the thermo-mechanical aspects and the microstructural evolution, and use of these for the development of the friction stir process as a broader metallurgical tool for microstructural modification and manufacturing. The fundamentals behind the practical aspects of tool design, process parameter selection and weld related defects are discussed. Local microstructural refinement has enabled new concepts of superplastic forming and enhanced low temperature forming.

Abstract: Friction stir welding FSW has been successfully used for joining low melting temperature materials. However, applications in high strength alloys, such as titanium and stainless steel, remain limited due to large welding force and consequent tool wear. Ultrasonic-assisted processes have been coupled with tooling in various manufacturing processes in order to enhance the performance of conventional machining and bonding processes. We suggest ultrasonic assisted friction stir welding UaFSW , as a hybrid system, in order to improve the weld quality and welding efficiency of high melting temperature materials.

Recently, a friction-stir processing FSP technique based on FSW has been used for microstructural modifications, the homogenized and refined microstructure along with the reduced porosity resulting in improved mechanical properties. Advances in friction-stir welding and processing deals with the processes involved in different metals and polymers, including their microstructural and mechanical properties, wear and corrosion behavior, heat flow, and simulation. The book is structured into ten chapters, covering applications of the technology; tool and welding design; material and heat flow; microstructural evolution; mechanical properties; corrosion behavior and wear properties. Later chapters cover mechanical alloying and FSP as a welding and casting repair technique; optimization and simulation of artificial neural networks; and FSW and FSP of polymers.
